A mid-sized manufacturer was tracking output, downtime, and scrap in a tangle of shift spreadsheets. Management saw the numbers a day late, and the data was too sensitive to push to an outside analytics platform.

The challenge

Each shift filled in its own spreadsheet, and someone consolidated them the next morning - so problems on the line were always discovered a day after they happened. Downtime reasons were inconsistent and hard to total.

Cloud OEE and analytics tools could have helped, but the company treats its production rates and yields as competitive secrets. Sending live shop-floor data outside the building was simply not acceptable.

What we built

A shift data-capture tool that standardises how operators log output, downtime, and scrap, with consistent reason codes instead of free text.

A live operations dashboard that rolls all three shifts into one view - output vs target, downtime by cause, scrap trends - visible to supervisors in real time on the floor.

An export for management that produces the weekly report automatically, so the production meeting starts from facts instead of from reconciliation.

Local-first & data security

The dashboard runs on the factory’s own network - operator terminals feed a local server, and supervisors view it on the LAN. No production data leaves the site, so there is no exposure of yields or rates to any outside party.

Because it doesn’t depend on the internet at all, the system is effectively air-gapped from external risk. It keeps capturing and displaying data during connectivity outages, which on a factory floor are frequent and disruptive.

The result

Supervisors now see problems within the shift, not the next morning. Downtime causes are consistent and addable, so improvement work targets the real bottlenecks. And the company’s most sensitive operating data stays exactly where it belongs - inside the plant.
